DCS Design, Configuration & Migration

A distributed control system (DCS) coordinates complex, continuous processes across a plant. Complete Controls Services, LLC (CCS) performs control system design for distributed control systems, and we offer all sizes of automation designs, from PLCs to complex distributed control systems. SCADA and DCS systems can be configured to collect and report data from your operations and provide an interface with your business systems. CCS is based in Blair, Nebraska, emphasizes the Midwest and serves customers throughout the United States.

Our DCS Services

DCS Design

We design control strategies, I/O layouts, control narratives and operator graphics for distributed control systems, whether for a new unit or an expansion of an existing plant.

DCS Configuration

Our team configures control modules, loops, sequences, interlocks and alarms, then tests them before startup. Configuration is documented so your engineers and technicians can maintain it.

DCS Migration

Legacy control systems can become difficult to support. We plan and carry out migrations that minimize downtime, converting control strategies and graphics to current systems while preserving the process knowledge built into the old one.

Loop Tuning and Optimization

A DCS performs only as well as its loops. We provide PID loop tuning and instrument calibration so controls respond smoothly and accurately.

Integration with PLCs, SCADA and Business Systems

Many plants run a mix of DCS, PLCs and SCADA. We integrate these systems and connect plant data to business systems. CCS also performs control system design for Manufacturing Execution Systems (MES). See industrial automation & system integration.

Small to Large DCS

CCS will provide custom applications and small to large DCS. Not every process needs a large-scale system, and we help you choose the right level of automation for your process, budget and future plans.

Applications

  • Boiler plants, combustion controls and burner management

  • HRSGs, deaerators and steam systems

  • Utilities: cooling water, cooling towers, chillers, air systems

  • Heaters and dryers

  • RO units and water treatment

  • Manufacturing and process lines

Platforms

We work across major control platforms, including Allen Bradley (Rockwell Automation), Siemens, Schneider and others, along with SCADA systems such as Ignition, iFix, Wonderware and FactoryTalk View Site Edition. We are a Certified Ignition integrator.

Planning a DCS Migration

A migration is as much about planning as it is about configuration. We start by documenting the existing system: I/O, control strategies, interlocks, graphics and alarm settings. We then map each function to the new platform, identify improvements worth making along the way, and develop a cutover plan that fits your outage windows. Where possible, strategies are configured and tested before arriving on site. During cutover, we check out I/O loop by loop and verify control behavior with your operators, so the plant comes back online with confidence.

After the project, your team receives updated documentation reflecting the system as built.

DCS FAQ

What's the difference between a DCS and a PLC system?

A PLC typically controls individual machines or units, while a DCS coordinates many continuous control loops across a process with a shared database and operator environment. The line between them has blurred, and we help you choose what fits.

Can you migrate our legacy DCS?

Yes. We plan and carry out DCS migrations designed to minimize downtime and preserve existing control strategies.

Do you handle smaller DCS projects?

Yes. CCS provides small to large DCS and custom applications.

Can DCS data feed our business systems?

Yes. SCADA and DCS systems can be configured to collect and report data and interface with your business systems.
