Boiler Controls Upgrades & Retrofits

Older boiler controls can still run, but when spare parts disappear and troubleshooting takes longer every time, an upgrade starts to make sense. Complete Controls Services, LLC (CCS) replaces obsolete boiler and combustion controls with modern, supportable systems. In today's tight and competitive market, people are searching for ways to improve plant performance, and automation can often pay for itself in a short amount of time while improving productivity, consistency and safety. CCS is based in Blair, Nebraska, with a Midwest emphasis, and serves customers throughout the United States.

Boiler Controls Upgrades We Provide

Combustion Controls Retrofits

We replace aging jackshaft and pneumatic combustion controls with modern systems that hold fuel-air ratio more precisely across the firing range.

Parallel Positioning

Parallel positioning uses individual actuators for fuel and air instead of a single mechanical linkage, which can improve repeatability and tuning flexibility.

O2 Trim

O2 trim uses a flue gas oxygen measurement to fine-tune air in real time, helping the burner stay efficient as conditions change.

Drum Level and Feedwater Control

We upgrade drum level, feedwater and deaerator controls, including instrumentation and control logic, for steadier level and fewer trips.

PLC-Based Boiler Control Systems

CCS can move boiler controls onto a PLC platform with HMI and SCADA connectivity, combining combustion control, burner management, level control and alarming into one documented system.

Instrumentation Replacement

Upgrades often include new transmitters, analyzers, actuators and control valves. We install, calibrate and loop tune the new instruments as part of the project.

How an Upgrade Project Works

1. Assessment. We review your existing controls, instruments and operating issues.

2. Design. We develop a scope and control design that fits your boiler, budget and standards.

3. Panels and programming. We build custom control panels, shop tested prior to shipment, and program PLC and HMI logic.

4. Installation support and commissioning. We check out I/O, verify safety devices and start up the system.

5. Tuning. We finish with combustion tuning and loop tuning so the new controls perform as intended.

Equipment and Platforms

Upgrades apply to steam and hot water boilers, HRSGs, heaters, dryers and deaerators. We work with Allen Bradley (Rockwell Automation), Siemens, Schneider, Fanuc, Keyence, Pro-face, C-more, and other platforms, and with SCADA systems including Ignition, iFix, Wonderware and FactoryTalk View Site Edition. We are a Certified Ignition integrator.

Planning Around Your Operation

Boilers usually can't be down for long. We plan upgrades around your outage windows, pre-build and test panels and programming in advance, and stage the work to keep downtime as short as practical. Where it makes sense, upgrades can be phased: replacing the most critical or obsolete components first and completing the rest later. That approach lets you spread cost over time while reducing risk right away.

When the upgrade is complete, your team receives updated drawings and program documentation, along with a walkthrough of the new operator screens, so everyone understands how the new controls operate.

Why CCS for Boiler Controls Upgrades

  • Founded by technicians in 2017 who understand boilers from the operator's perspective.

  • Turn-key capability from concept through completion.

  • Controls, instruments, panels and tuning handled by one team.

  • Cost-effective upgrades sized to your needs, from a single component to a complete control system.

  • Midwest-based, serving the US from Blair, NE.

Boiler Controls Upgrade FAQ

How do I know it's time to upgrade?

Common signs include obsolete or hard-to-find parts, frequent trips, unstable firing, difficulty holding pressure or level, and controls that no one on staff can troubleshoot.

Can you upgrade controls without replacing the burner?

In many cases, yes. Many upgrades focus on the combustion controls, burner management and instrumentation while keeping the existing burner.

What is the benefit of O2 trim?

O2 trim adjusts combustion air based on measured flue gas oxygen, helping maintain efficient combustion as load, fuel and ambient conditions change.

Do you tune the boiler after the upgrade?

Yes. Combustion tuning and loop tuning are part of finishing a controls upgrade.
